Question: Is it acceptable to use regular steel bolts to connect lugs to bus bar. It seems that manufacturers mostly use zinc-plated steel bolts for all of their elctrical connections. Any facts about this would be appreciated

Acceptability of Regular Steel Bolts

Yes, regular steel bolts can be used to connect lugs to bus bars, although it may not be the optimal choice.

Factors to Consider

Corrosion Resistance

Regular steel bolts are susceptible to rust and corrosion, which can compromise the electrical connection over time. Zinc-plated steel bolts provide better corrosion protection but are still not ideal for highly corrosive environments.

Electrical Conductivity

Regular steel has lower electrical conductivity than copper or aluminum, which are commonly used for bus bars. This can lead to higher resistance and voltage drop at the connection.

Strength

Regular steel bolts are strong but not as strong as alloy steel bolts, which are often used for critical electrical connections.

Manufacturers' Use of Zinc-Plated Steel Bolts

Manufacturers typically use zinc-plated steel bolts for electrical connections because they offer a balance of cost, durability, and ease of installation. Zinc plating provides some corrosion resistance while also protecting the bolt from hydrogen embrittlement, which can occur with other types of plating.

Recommended Practices

For optimal performance and longevity, it is recommended to use:

Copper or aluminum bolts

These provide the best electrical conductivity and corrosion resistance.

Alloy steel bolts

These offer superior strength for critical connections.

Stainless steel bolts

These are highly corrosion-resistant but can be more expensive. If regular steel bolts are used, measures should be taken to minimize corrosion, such as: Using a corrosion-inhibiting compound on the bolt threads. Sealing the connection with a dielectric grease or other protective coating.* Inspecting the connection periodically and replacing bolts if signs of corrosion appear.

Conclusion:

Regular steel bolts can be used to connect lugs to bus bars, but they are not the ideal choice. Zinc-plated steel bolts provide better corrosion protection but still have limitations. For optimal performance and safety, it is recommended to use bolts made of copper, aluminum, alloy steel, or stainless steel. Flag for review
